I'm about to start this journey too.
My question: which size (diameter) would I choose for the PSU and PCI-E cables?
3mm, 6mm, 10mm or 13mm?

i cannot get the pins out of my atx 4/8 pin board power connector for anything on my corsair individually sleeved cables, it has 2 4 pins on  it and I want to remove once since I'm only using 1.  I have a tool i bought online for it from performance-pcs.com   AGGRIVATING!  hulk smash

Dont get the lamptron kit, its not needed and the molex atx extractor has allot of people saying it doesnt work very well. I would purchase the original molex extractor or our LC Custom Extracor and then I would get a round molex extractor and finnally a exacto knife - those are the best tools for the job you will thanks me if you get them.

Solder is not needed and can make it harder to put it into the connector - however I know some who have done it but I dont think it adds anything, if you get a good crimper (MDPC or Lutro0 Customs Crimper) they will hold nicely

Very well written and great to follow with pics but I may still fork out the $40 to pick up some corsair sleeved cables still. Perhaps when time allows I'll put in the effort and reference this though!

Its been a longtime since Ive done any real copper. Whats the best way to add (say 6 inches)wire to non-module PSU 8pin-EPS for the shorter cables and still be flexible and the proper gauge wire?

Currently looking at the Seasonic 500W-ish PSU...

Great post, but way to risky and it takes way to much time to make a complete set of cables. I rather buy my sleeves to save me a lot of time and frustration. :D

Nice guide, been making my own extensions recently. I use heatshrink over the last bit though. Which I peel off afterwards. Without the shrink the MDPC-X sleeving won't melt easily and might tear up. Some heat resistant fingers might help though haha. Burnt my fingers quite a lot.

@knightsilver If I were you I'd think of short extension cables. Might give the same result without too much hassle

www.Mod-One.com has everything including bulk wire for making your own extensions or sleeving your own cables.  They also have the original Molex pin removing tool that works amazingly well.  Get their 4-1 heatshrink and cut half inch pieces and put over the end of the sleeving and crimp of the pin.  Melt the heatshrink until it starts to bubble and then pull it off with pliers.  Your sleeving will be melted perfectly to the pin.

I've been using alternative sleeving method that does not use any heatshrink tubes and this way does not ruin the sleeving with melting it and no risk of burning too much of sleeve.
 
I'm using an extremely strong leather grade nylon string and self tightening loop to hold the sleeving on terminal in a natural chokepoint that forms during terminal crimping.

Sleeving holds to terminal strongly but if anything happens, the loop can be cut and sleeving can be released to say, shorten it or swapped to other cable.

Oh, and no need to overpay for molex removal tools, the terminals can be unlocked easily with few stapler clips shaped in a tight U
