i lurk the forums since 2006 and rarely post a reply but i just had to on this project.
 
this is such beautiful work i seriously wish i had one of these cards instead of my vanilla 680. i would give up my sli for a classy with this block. hah.
 
very nice work and really neat to see a grass roots project come up out of a labor of love. any chance you can show us the creation part of this for those of us interested in learning the process of how you created the blocks in caD?

But, I can say how the process works....
 
The first step is to gather the interested folks in the community.  The 10 step process would cost a fortune for a single person to bear the brunt of themselves, so I try to eat the cost of the design myself and just charge for raw materials and machining.  But here is a simplified 10 step version to how most of my blocks are born.
 
 
1, receive the customers card.
2, pull out the calipers and measure everything.
3, design the overall shell block around the mounting holes
4, design extrudes on the back of the card to avoid the caps and such
5, design the inner channel and O-ring
6, print out a print-to-scale paper prototype and lay it on the card to see how everything fits.
7, design fixture plate and how the raw materials will be clamped
8, make fixture plate
9, make a prototype and test fit it
10, begin production

Um. Any chance you could share part of the cad files? Or rather the layout&dimensions for clearance etc. Not planning to do any watercooling (nor have means to make blocks like you do) but now that pre-filled liquidcoolers are cheap enough figured I could design&make the bracket&heatsinks. Access to metalworkshop and rudimentary knowledge (and teachers) should be enough for something like that. ID studies with mandatory cad/cam ftw'ish. 
 
Sure I could pull out my own card, strip the cooler and put it all together again but if there's someone with pre-made measures that would be significantly helpful. Especially skipping the trial-and-error of testing parts on the card. Not keen on idea of stripping&rebuilding everytime I need to check something if I can do that in cad - well, some of it anyways - before actually making the model.
